Not exactly an idea, but I think this is the appropriate place to point all those interested to this nice NASA video featuring Space Station Freedom:


It's all there, including the vintage looking interiors. This station could be done for Orbiter almost by reusing ISS parts....
 
I'd thought something similar, particularly after seeing Graham2001's thread regarding some of the original plans for a "don't call it a space station" stations.

I think everything is there except for maybe the truss sections for the "double keel". The truss that comes with Nebulus might work, but we'd need corner pieces.

There are many Freedom configurations to choose from. I personally like the big early ones with the spacedock for the shuttle. I saw a nice website with lots of details on those and with the assembly sequence. I'll post the link if I can. I was on Marcus Lindroos site, but I can only find this about spaceplanes (quite interesting): http://www.pmview.com/spaceodysseytwo/spacelvs/index.htm

The thing is, those trusses are not prefabricated like the ISS's. They tended to be 5m x 5m, and are too big to be hauled up fully assembled in the shuttle bay. You'd have to assemble it like they were actually going to, beam by beam:

You could also make a mesh of repeated meshgroups (the segments of the truss) and hide the meshgroups individually until needed, while moving the assembler forward.
 
Instead of hiding the mesh groups, just make a call to AddMesh(). Model the assembler so that when the mesh pieces are slid into place, it's hidden from view, then add the mesh, then move on.

This is more flexible, but also produces MANY new meshes in a visual. I am not really sure that Orbiter likes that.
